My only suggestion regarding the sword. We use to make quite a few for props back when I was in school (my principal was obsessed with productions) and we always found that they always end up bent (it could be that the boys couldn't resist having mock fights). If you can, it's better to make it from wood. You can actually find pretty light wood just by looking around the home improvement stores. And if you flirt with the staff, they might even just give you some spare bits that they have for free. ;)
